Abstract

This study investigates the impact of real-time monitoring systems on reducing material waste in machining processes. The integration of sensor-based data acquisition, AI-driven optimization, and automated waste sorting significantly enhances sustainability and operational efficiency. Experimental results demonstrate a 35% reduction in material scrap, a 6–8 hour increase in median tool life, and a 21% decrease in energy consumption. A cost-benefit analysis confirms the economic feasibility of automation, with a breakeven point at approximately three years. These findings underscore the role of intelligent monitoring systems in minimizing waste, optimizing resource utilization, and promoting sustainable manufacturing practices.
